The main objective of this study is to develop methods for increased productivity of broaching processes through improved tool design based on force simulations. A thermo-mechanical force model is applied to broaching operations with complex tool geometries. Intermediate teeth definition and generation algorithms which are essential parts of broaching process simulations are developed. Simulation results are experimentally verified, and improved tool designs are demonstrated.
